i'm not saying this is the solution, but in the past i've had random 
problems with kmail and imap (gmail's), resulting in messages (thousands 
and thousands of messages) being redownloaded at any kmail restart with 
no apparent reason. all the times i've fixed it trashing kmail configuration 
(~/.kde4/share/config/kmailrc) and starting from scratch. you could try 
moving that file somewhere and test a new configuration, who knows...
