just as a starting point, can you attach/pastebin the output of lshal 
when you insert the stick the first time and the second one (or a diff -u 
between the files)?
and can you try the following?

1. start the system
2. insert the stick, attach and detach it correctly
3. insert it again, try to mount it and get the error. detach it
4. restart hal (/usr/local/etc/rc.d/hald restart)
5. go to step 2 and see if 2 and 3 behave like they did before
